Just an update:

....I spoke with my fatherinlaw, who is an electrician. He said that if I had to violently pull those wires through, it would be a miracle, based on the small gauge, if they hadn't broke loose inside the insulation. The outside may look fine but inside they can be fucked.

He also said that if the insulation is streched and comprimised in any way, that the current can arc through it and ground on the bars.

I know this is probably back to basics of wiring for most, But I was not aware that the wire could bust inside the insulation.

I think my next step is replace all the wires cut an solder at one point and replace the clips on the end.

get a v.t.o.m. meter and check all the wires for breaks with it instead of replacing all of them

I have checked the wores for continuity and they all check out?? but no spark....My head is gonna explode soon

Refresh my memory - did you say you tested it with the kill switch dangling and you were good to go, but once you button it up you're sol?

Yeah that's true, but then when I took off the controls again and dangled it...no spark again...but I have continuity through the kill and start wires??

Hell I have continuity from the battery to the coil...full cicuit??

I'm about to go to try my voltage check again...

Question I have been told to unhook the battery when doing the continuity tests? True?

I have seen a ton of bad kill switches screw up on a snowmobile over the years. I think BigShovel and Coolmaker have a point worth looking at - the kill switch may be shorting. It wouldn't surprise me.

The thing is I have not only continuity from the kill(grey wire) to the coil, but I also have 11.5 volts from the neg battery to the kill switch with the ignition on?
If it was shorting...would I have those readings??
